It won’t surprise you that the cosplay duo known as FoamWerx Cosplay mostly use foam in their builds. Comprised of Gary Murrin and Hamilton Cornish, FoamWerx is known for going big with their ensembles. They recently made a foam version of Robin from The LEGO Batman Movie. The finished costume is on display above, but you can see its humble beginnings in the below photos. They blocked everything out in foam before sealing and painting it and giving Robin a sparkling yellow cape.
